Cable Pulling Through Duct: Rods, Tape and Technique

Quick answer

Prove the duct before you commit to anything — rod it end to end and pull a test piece through. For short, straight runs up to about 30m, a drum fish tape will do the job. For longer runs, sweeps, or anything buried, you want a fibreglass cage-reel duct rodder. Use flat mule tape as your draw line, not rope — it doesn't cheese-wire into the duct at bends. Lubricate with proper water-based cable lube, pull SWA with a cable sock and steady tension, respect the bend radius, and always pull a spare draw line through with the cable so the next pull is a ten-minute job instead of a dig-up.

That's the short version. Here's the long one, with the mistakes I've made so you don't have to.

Prove the duct first — always

I spent 18 years pulling sub-mains across food factory yards, and the single biggest lesson is this: never quote, and never cut cable, until you've proved the duct.

A duct that "goes from the switchroom to the far building" according to the site drawings may in reality be crushed under a forklift route, half full of silt and water, or joined to a completely different duct by someone in 1997. Twinwall duct in particular gets flattened by machine buckets during backfill, and you won't know until your rodder stops dead at 34 metres.

Proving is simple:

  1. Rod it end to end. If the rodder comes out the other side, the route exists.
  2. Pull a test mandrel through. A short dolly or offcut slightly smaller than your cable's overall diameter, attached to the draw line. If the mandrel passes, the cable will. If it jams, you've found your problem before the cable is halfway in and unreturnable.
  3. Note the resistance. A duct that fights you at the same spot every time has a partial obstruction — silt, a deformed section, or a joint that's stepped. Sometimes flushing with a hose clears silt. Sometimes it's a dig.

On long existing runs I'll also pull a rag bundle through to drag out the worst of the muck. Ten minutes of proving has saved me from ruining more than one drum of SWA.

Rodding it: fish tape or duct rodder?

These are different tools for different jobs, and using the wrong one is where most wasted afternoons come from.

When a 30m drum fish tape is fine

A steel or nylon drum fish tape is brilliant for conduit, trunking, short interior duct runs, and straight buried runs up to roughly 25–30m. It lives in the bag, weighs nothing, and for a 15m garage feed it's all you need. Its weakness is column strength. Push a thin tape up a long twinwall duct and it stops transferring force — it just concertinas into the corrugations and coils up inside the duct. You push a metre, it goes nowhere. Past 30m, or with more than one sweep, a drum tape is a frustration machine.

When you need a cage-reel duct rodder

For proper buried runs — driveway to house, house to outbuilding, across a yard — a fibreglass duct rodder on a cage reel is the correct tool. The rod is 4.5–11mm solid fibreglass, stiff enough to push 50, 80, 100 metres and still steer through sweeps. The cage lets you pay it out and wind it back without the birds-nest you get trying to coil loose rod.

The 130m fibreglass duct rodder we sell is a 6.4mm rod on a steel cage, and 6.4mm is the sweet spot for electrical duct work: stiff enough for long twinwall runs, flexible enough to take a 90-degree sweep without snapping. At £115.99 it costs about the same as hiring one twice, which is exactly why I'd own one — the hire shop is never open when the trench is.

I'll be straight with you, though: if you're rodding ducts every week — utility work, streetworks, EV installs as your bread and butter — a branded Cobra duct rodder from the wholesaler is a heavier-duty bit of kit with a beefier cage and frame, and it will shrug off years of van abuse. Ours is the right buy for the sparky who does a handful of duct pulls a year; the Cobra is the right buy for the one who does a handful a week.

Interior work is a different tool entirely

Don't confuse duct rodders with cable rods. For fishing cables through ceiling voids, stud walls and under floors, screw-together Super Rod cable rods are the tool — short, rigid sections with hooks and attachments, made for precisely that job. Super Rod earned their reputation honestly and I won't pretend otherwise. But equally, don't push cable rods down 60m of buried twinwall; that's what the cage rodder is for.

Draw lines: why mule tape beats rope

Once the rodder is through, you attach a draw line, wind the rodder back, and the draw line is now in the duct. What you use as that draw line matters more than people think.

Rope is the traditional answer and it's the wrong one. Under tension at a sweep, round rope acts like a cheese wire against the duct wall. It concentrates all the load on a thin contact line, saws a groove into the HDPE, and on a hard pull the friction at that groove can be brutal — I've seen polyprop rope melt itself into a duct bend. Nylon rope is worse in a different way: it stretches, stores energy, and if the cable end lets go, that energy comes back at whoever's pulling.

Flat woven mule tape spreads the load. The flat profile lays against the duct wall at sweeps instead of cutting into it, the low-stretch polyester doesn't store energy like nylon, and the strength-to-bulk ratio is absurd. The mule tape we stock is 80m with a 2500lbf rating — over a tonne of breaking strain — for £21.99. That rating matters not because you'll ever pull at a tonne by hand, but because the margin means a snatch or a snag won't part it mid-duct, which is the failure that turns a bad morning into a bad week.

Tie it to the rodder eye properly — a couple of half hitches over a loop, then tape the tail down so there's no hook to catch a duct joint on the way back through.

Lubricant: yes, and not washing-up liquid

Every spark of my generation has pulled cable on Fairy Liquid. It works, in the sense that the cable goes in. But detergent isn't designed for it — it dries sticky rather than slippery, so it does nothing for the next pull, and you've no idea what it does to a sheath over 30 years because nobody tested it.

Proper water-based cable-pulling lubricant is cheap, dramatically better, and dries to a lubricating film rather than glue. Polywater is the name everyone knows and it's what I'd buy — a bottle does a lot of duct.

Application: get lube on the cable at the feed end as it enters the duct, and on the nose of the pull (sock and first few metres) before it goes in. On a long hard run, tie a lube-soaked rag ahead of the cable to wipe the duct as you go. More lube at the feed end beats heaving harder at the pull end, every time.

Pulling SWA without wrecking it

Steel wire armoured cable is tough, which is exactly why people abuse it. The failures are almost never the armour — they're the sheath and the cores, damaged by tension and bend radius. On an EV charger or submain circuit you'll be testing insulation resistance at the end of this — damage you put in now shows up on the tester later, or worse, five winters later.

  • Use a cable sock (pulling stocking). It grips the sheath over half a metre instead of loading one point. Tape the tail of the sock down smooth.
  • Put a swivel between sock and draw line. SWA is laid up with a twist and it will try to rotate as it's pulled. Without a swivel, that torque goes into the mule tape or the cable.
  • Respect the bend radius. For SWA the working figure is roughly six to eight times the overall diameter — check the maker's datasheet for your drum. The place this gets violated is the trench mouth, where the cable turns down into the duct over a sharp duct edge. Fit a bellmouth, or at minimum pad the edge. A kinked core at the duct mouth is the classic self-inflicted fault.
  • Set the drum up properly. On jacks or a spinner frame, paying off the top, in line with the duct mouth. Dragging turns off a drum lying flat on its side puts kinks in the cable before it's even reached the trench.
  • Feed, don't just pull. The person at the drum end matters more than the person heaving. They control slack, keep lube going on, and watch for the cable snatching. Phones on speaker or radios for anything over 30m — and agree before you start that "STOP" means stop instantly, not "finish this heave".
  • Steady tension, no jerking. A smooth walk-away pull beats snatching. If it locks solid, stop and find out why — pull back a metre, re-lube, try again. Brute force at that point is how sheaths get stripped.
  • Mind the temperature. PVC-sheathed cable goes stiff and brittle in the cold; manufacturers generally say don't install it below around 0°C. A drum stored in a warm van pulls noticeably easier on a January morning.

And remember the duct itself has to be right: BS 7671's buried-cable requirements (Regulation 522.8.10 and friends in Chapter 52) want buried cables protected against disturbance, with marker tape above and the route recorded. The duct is part of your compliance story, not just a convenience.

Leave a re-pull line — future you says thanks

Before the cable nose disappears into the duct, tie a fresh length of mule tape to the sock alongside it, so the cable and a new draw line go in together. It costs a few metres of tape and zero extra effort, and it means the duct is never "dead" — the next cable (second EV charger, data to the garden office, an upsized submain in ten years) is a pull, not an excavation.

Then seal the duct ends. An open duct is a water course, a mouse motorway, and at the house end a route for gas from the ground into the building. Purpose-made duct sealant or expanding duct plugs at the building entry; for wrapping duct joints in the trench or weatherproofing a temporary open end, the butyl repair tape we sell does the job well and sticks in the damp where cloth tape gives up.

Two jobs where this all comes together

The EV charger feed down the drive

The standard domestic pull now: SWA from the consumer unit or garage, through duct under the drive, to a charger post or far wall. Two opinions from doing a lot of these. First, oversize the duct — the price difference between 50mm and 63mm twinwall is buttons, and the pulling difference with a chunky cable and a couple of sweeps is enormous. Second, use long-radius sweep bends, never tight elbows; every tight bend multiplies pull tension. The outbuilding submain

Garden offices have made this a weekly job. The catch is that these runs are long, and volt drop over 40–60m pushes you into bigger cable than the load alone suggests — and bigger cable pulls much harder. Prove and rod the duct before you price the job, size the duct for the cable you actually need, and pull with lube and a sock even if it feels like overkill. FAQ

Can I pull SWA through duct without lubricant?

On a short, straight, clean run — yes, you'll get away with it. But lube costs pennies per metre, roughly halves your effort, and protects the sheath at every sweep. On anything over 20m or with bends, going in dry is a false economy that occasionally costs you a drum of cable.

What size duct do I need for a single SWA?

There's no single rule in BS 7671, but my working rule of thumb for one cable is duct internal diameter at least twice the cable's overall diameter, and go bigger for long runs or multiple sweeps. Duct is cheap on day one and unchangeable on day two — I've never once regretted the larger size.

Can I just use rope instead of mule tape?

You can, and people do. But round rope saws into duct walls at bends, adds friction exactly where you don't want it, and stretchy rope stores energy that comes back at you if something lets go. Flat mule tape spreads the load, barely stretches, and an 80m hank costs about the same as decent rope anyway.

Do I really need to leave a re-pull line?

Nothing makes you leave one. But it costs pennies, takes no extra time because it goes in with the cable, and the first time a customer asks for "one more cable to the garage" you'll either smile or start pricing a trench. Leave the line.

How deep does the duct need to be buried?

BS 7671 doesn't give a fixed depth — it requires buried cables to be at sufficient depth to avoid disturbance, with route marking. Common good practice in the UK is around 450mm in gardens and 600mm under driveways, with marker tape above the duct. Deeper where digging or cultivation is likely; record the route on the certificate paperwork either way.
